Process in detail:
I begin with a 2 part liquid “pour in place high expansion "urethane foam”. The foam expands rapidly , attains a flex point at the end of expansion so you can actually twist the foam into an intriguing form and is ready to be carved with knife or saw , all within 10 minutes . The foam is chemical resistant so when the end result is achieved the composite material ( fibres + catalyzed resin ) are applied directly onto the surface to form a strong rigid casing around the foam. At this point the foam is not important and the number of layers of fibres + resin are relative to how strong the piece is needed to be . 26 layers of kevlar is literally bullet proof . One (1) layer of woven carbon fibre represents the body structure of many exotic cars . The woven fibre or random strand fibre that is chosen relates to the need for strength or other properties of temperature resistance and flexibility .My sculptures just sit there sleeping so there is no huge need for overwhelming strength as in an aircraft or boat , but I do mix up different fibres for individual parts of a sculpture . Mainly I use fibre glass and carbon fibre + polyester resin as the structure. At this point the surface is sanded smooth , primed with a variety of epoxy or acrylic primers and then a top color coat of military grade urethane paint is sprayed on the surface. It is the same finish that is used on submarines and off shore oil rigs. There is also a variety of powders that I add to the top coat to provide a variety of fun finishes . Commercially , several companies manufacture every color of powder imaginable including true metals in a very fine powder .The bronze is actually real bronze powder and will age accordingly just as the iron powder will rust , stainless steel, aluminum , brass and zinc all have their own effects.
